The Hardest Feature I Didn’t Put in the PRD: Why Our AI Hardware Needed a Headphone Jack

Since we started shipping our 4G AI device, the number one question I get isn't "Why doesn't it have a screen?" or "Why doesn't it support X feature?"

It’s always: "Where is the headphone jack?"

To be completely honest, I didn't take this seriously at first. I figured if we just put in a larger speaker and tuned the audio well, open-air playback would solve everything. But after deploying our devices in museums and art galleries, the reality of the user experience finally clicked.

We designed these AI guides to explain exhibits and answer visitor questions. But the very first thing museum curators asked was, "Can they plug headphones into this?" No matter how great your outdoor audio tuning is, if the gallery next door gets noisy, your device is useless. Plus, having multiple devices blasting audio out loud in a quiet public space is a massive UX failure.

It reminded me of the boombox era—people walking down the street with giant stereos cranked to maximum volume. But that’s not what I want from AI companionship. I want the AI to whisper in my ear, to walk alongside me. I want to sit on a park bench, watch the sunset, and have the AI quietly tell me the history of the landscape. That is the actual user experience we are building for.

There is also an unspoken truth here: privacy. People feel self-conscious asking an AI certain questions out loud, especially when interacting with a roleplay character. If it plays over a speaker, everyone nearby hears it. A private listening experience is a hard requirement.

Once we accepted the need, the real hardware headaches began.

The Bluetooth Trap

Naturally, Bluetooth wireless headphones offer the best user experience. But the embedded AI chips we use don't natively support Bluetooth audio profiles. Trying to implement and tune this ourselves would have dragged us into a massive, unstable development cycle. Turning a single feature request into an entirely new R&D project just wasn’t worth the risk.

So, wired it was.

The 2.5mm Mistake

I made a classic rookie assumption and went with a 2.5mm jack. I remembered the old MP3 player days when 2.5mm was everywhere because it helped keep devices slim. I figured it would be easy to source.

But when I went to our suppliers, they laughed. Off-the-shelf 2.5mm headphones are virtually extinct. Today, the market has moved entirely to USB-C and wireless. Sourcing 2.5mm meant going fully custom.

Customization meant new molds, prototyping, high minimum order quantities (MOQs), and carrying inventory. I ran the numbers and immediately killed the idea.

We pivoted to the standard 3.5mm jack. They are everywhere, incredibly cheap to bundle for clients ($2 to $3 a piece), and users can easily plug in their own if they prefer.

The Single-Ear Twist

Just when we thought we were done, clients came back with another request: "Can we get single-ear buds?"

Dual-ear headphones are built for immersion—they block out the world. But our product is built for AI companionship and real-time Q&A while moving. Users need to hear the AI, but they also need to stay aware of their surroundings, talk to their friends, and navigate a museum safely. One ear has to remain free.

In theory, a single-ear bud is simple. In practice, standard 3.5mm four-pole (TRRS) wiring configurations don't just magically map to a single earbud without some adaptation. Fortunately, this is where the speed of the Chinese supply chain shines. We quickly sourced a supplier who could adapt the wiring for mono output with virtually zero added cost.

What started as a "minor detail" that never even made it into our initial PRD turned into a multi-week journey: understanding the actual user environment, falling into the interface trap, ruling out wireless and custom molds, settling on 3.5mm, and finally adapting it for single-ear use.

That is the reality of hardware. There are no small details.
